Lines that are too thin, font sizes that are too small, or failing to account for how paper behaves under pressure are the most common culprits behind smudged foil

For the print shop, the die area is not the sum of those two small graphics, but the full 10×10 cm box that encompasses both

To keep costs down, cluster your foil elements into a tighter grouping to shrink the bounding box dimensions

Alternatively, account for die fees early in design so you are not surprised when finishing costs exceed the base sticker print price

Smooth materials with minimal texture work best for foil stamping. Coated paper stickers or laminated synthetic papers give foil the strongest adhesion

Different substrates require foils with matching adhesive coatings and release properties

Uncoated fine papers with high ink absorbency often yield uneven, rough foil edges

For waterproof stickers with PE plastic coatings, heat management is critical because excess temperatures can warp or melt the sticker

I usually advise clients to test paper samples against foil swatches to confirm material compatibility before finalizing design decisions
