Why does a folded box warp? The problem usually isn't the press, it's the geometry between score lines and cuts
Score lines too close to the edge, ink coverage crossing the score line, and cut positions drifting off the design, those are the three biggest reasons a box warps at the fold. All three get locked in at the file-prep stage. The printer just runs the file as-is; nothing gets rescued downstream
When a client tells me "one side of the box warps up," the first thing I do isn't dig through the press registration log, I pull up the die line and lay it over the flat artwork. Eight times out of ten, the answer is sitting right there in the spacing between the die line and the layout
The hard part of prepping a packaging file was never getting CMYK right or filling the dots. It's the relative position of three things: the score line, the cut line, and the glue tab, and how they sit against the type and ink on the artwork. On the Illustrator screen they look like a few thin lines. On the die-cutter they're real blades and creasing rules, and a 1 mm difference is the line between flat and warped

How much safe distance for the score line? 3 mm is the floor, not the ceiling
The industry rule for score-line-to-edge distance is at least 3 mm; 4–6 mm is more common and safer. That number isn't pulled from aesthetics, it's the physical limit of paper fiber under bending stress. Too close to the edge, and the paper edge doesn't have enough "meat" to take the fold; one press of the rule and it cracks, one fold and it warps
There are two situations to handle:
・Score line on white or light area: 3 mm to start, 4–5 mm for peace of mind
・Score line on solid dark or heavy ink coverage: the ink film locally stiffens the paper and kills its flexibility, so push the score line further out — 5–6 mm
Another thing people miss is the relationship between fold direction and paper grain. Paper fiber is directional (the trade calls it "grain" or "machine direction"). Folding along the grain lays the box flat and clean; folding against the grain gets you a slight lift at best, cracking and whitening at worst. On the same flat artwork, the main score lines should run along the long edge and parallel to the paper grain. That's a conversation to have at the paper-ordering stage, not something to sort out at the die-cutter
Can ink and type sit on the score line? Almost always, no
This rule gets broken the most on the design side: a designer chases a full-bleed look and lets a solid background or a big headline run right across the score line. It looks fine flat on the press sheet, then you fold it and things go wrong:
・Ink cracks at the fold and shows a fine white line (the trade calls it "ink cracking" or "flaking")
・Once folded, the ink layers rub against each other and the color wears off over time
・Dark ink crossing the score line means the two folded sides don't align cleanly, so the box reads as tilted
The fix in practice: leave a 2–3 mm "score-line safe zone" on each side of the score line, no solid ink, no important type, no thin lines or barcodes in that strip. Barcodes are especially touchy; cross a score line and the scanner can't read it, which is a top reason for rejection
For solid backgrounds, there are two ways to handle it: either land the score line on a white strip (sacrificing a bit of layout for structural safety), or use bleed to run the color past the score line, knowing the folded-in side won't show the art (common on box interiors). It's a product-positioning tradeoff with no single right answer, but make it explicit in the file, don't leave the printer guessing
How much cut-line tolerance is normal? ±0.3 mm is industry-standard, ±0.1 mm is the high bar
For packaging die-cutting, the working tolerance in the trade is roughly ±:
・0.3 mm is standard; getting to ±
・0.1 mm is the high bar (usually needs die calibration and laser cutting to back it up). What that means in practice: the cut line you drew in Illustrator can drift ±
・0.3 mm once it's actually cut
This affects three things:
・Bleed setting: 3 mm bleed is the usual, and it's a buffer for cut drift. Go below 3 mm and a small drift shows white edge
・Safe distance between adjacent cut lines: keep at least 3–4 mm between two nearby cut lines so blade vibration doesn't chain errors across them
・Important elements off the cut line: type and key artwork at least 3 mm from the cut line, 5 mm better, same reason
A lot of files come in with the cut line drawn as a "black line" on a layer, with no separate die layer. The printer then has to manually extract the cut line and align it, and every conversion is another chance for drift. What's the minimum distance for the glue tab and seam? 8 mm is the starting point, scaling up by box type
The glue tab (Glue Tab) is the flap on the side of the box that gets glued. No ink in that area (it kills adhesion), no important type (it ends up hidden inside the seam), and it has to be wide enough (glue a narrow tab and the box pops open on its own)
Recommended glue-tab widths by common box type:
・Folding box (mailer-style): 8–10 mm tab width, keep it clean white
・Lid-and-base box (separate top and bottom, like a gift or tea box): the top and base are die-cut separately, so keep at least 5 mm clearance inside the seam where they meet, otherwise the lid catches
・Card box (two-piece folding, like hangtags or card sleeves): the seam is usually 10–15 mm, adjusted by paper weight; heavier stock needs a wider tab
Another detail: the glue tab can't sit on a score line. Some designers draw the tab and the score line as if they're independent, but at the die-cutter they end up too close, and the creasing rule and the tab's pressure interfere with each other, causing local deformation. In practice, keep at least 3 mm between the glue tab and the nearest score line, 5 mm better

Here's the key parameters for three common box types, laid out so you can match them directly:
・Folding box (single sheet, like a phone-case box or small parts box): bleed 3 mm; main score lines 4–6 mm from the paper edge; glue tab 8–10 mm; score-line safe zone 2–3 mm
・Lid-and-base box (separate top and bottom, like a gift or tea box): bleed 3 mm; 5 mm inner clearance where the lid meets the base; glue tab adjusted to paper weight, 10 mm+ recommended
・Card box (two-piece folding, like a hangtag or card sleeve): bleed 3 mm; score line lands centered and symmetrical; glue tab 10–15 mm; no ink within 3 mm on either side of the center score line
Paper weight moves all these numbers directly: under 200 gsm thin card, you can stick to the lower end; 300 gsm+ heavy card or grey board, push every distance up a notch. Thicker paper needs a deeper score and more cut buffer, that's a physical limit, not a design choice
How to catch errors yourself before sending the file? A three-step self-check
Run your die line against the flat artwork one last time before sending. This habit alone catches about 80% of warping problems:
・Step one: switch to outline / line-art view. Kill all the color, look at the lines only, and confirm the relative positions of score, cut, and glue tab, nothing stacked, nothing too close
・Step two: check the paper grain direction. Do the main score lines run with the long edge of the sheet? If that one isn't confirmed, nothing else matters
・Step three: actually fold the flat artwork. Print a single copy on your office printer and fold along the score lines by hand, does it warp, does it glue right, does any art fold into a place you can't see it? That's worth more than a hundred screen checks
